I don't know what I did wrong during my first repair of the door, but what I can tell you is that it definitely was my blend door. The original one I had was cracked in the same way I see many others in their videos. But trust me the job is definitely worth not paying the 4k to avoid remove the windshield and dash. It's "hard" not in the sense of technicality, but rather in psychological way (essentially some parts will have you getting irritated trying to put back and reaching to them, so it just takes a lot of patience... With enough love and elbow grease, it can be done though!) Here's some useful videos I found while doing the repair job: Video 1 Video 2 As far as the hot knife, it was nothing special or specific. It was however just a knife that is SUPPOSED to be used for wood burning, but I just repurposd it for the blend door operation. I think I either went to ace hardware or Walmart and got the first hot knife I saw, then used an extension cord to go outside and reach my car so that I could cut into the area shown in the photo on my post. The hot knife that I used: weller's hot knife With the blend door, I was being cheap before since I was a broke college student in hot flordia at the time, so I just went on Amazon and got the same plastic blend door. This time around I rather not have to do this time consuming repair again, so I went with the metal one on the same website you mentioned (Blend Door USA) The 2nd blend door I got: The 2013 metal Blend door I'll try to give you my insight on the metal blend door once I actually do and finish the repair using the new one!! Also wishing you and your wife good luck on your repairs and a not so hot summer anymore!
